Homemade robot costume tips

My 4 year old son decided he wanted to be a robot for halloween. The costumes I've found online are either too expensive or too boxy. I've decided to try to make him one, but most of the homemade ones I've seen use boxes as the main part. I want him to have a comfortable, moveable costume because he will be wearing it trick or treating, but to his school Harvest party. Does anyone have any suggestions on what I can do?

How crafty are you? I imagine you could find some silvery fabric to fashion into a costume, or sew on top of a cheap sweat suit or something. Then, you could dress it up with boldly-colored rings and balls (pipe cleaners, pom poms, etc ...) and look kind of Jetson-style. ... or head out to a fabric or craft store, tell the women what you are trying to do and let them help you!

Boxes would be way uncomfortable and I doubt they'd hold up. I'd stay away from foil, too (personal experience).

Don't forget, not all robots are silver/metallic -- think Plex from Yo Gabba Gabba!
